“Custom carrying case” and “custom mold” are not the same thing, and confusing the two is the most expensive mistake in this category. Most of the cases we supply are custom — custom interior, custom color, custom branding — on a shell that already exists. Cutting a new mold is the exception, not the default.
What a custom mold actually buys you
A custom mold gives you a shell in a footprint and depth that nothing standard matches, with the exterior geometry you specify. That is worth real money when the case is part of the product — when it has to nest with something, mount to something, or carry a shape that no rectangle accommodates. It buys you nothing at all if a stock size would have fit.
How many standard sizes there really are
The word “standard” undersells the range. Across the four families:
- Blow Molded — 29 Classic models, most available in two to four depths, plus 7 Premier models and an Injection Molded line
- Thermoformed — 40 standard footprints from 5 1/8″ up to 50″ long
- Heavy Duty Watertight — 24 models from 9.5″ to 50.5″ inside length
- Soft Sided — custom designed to your drawing, so tooling does not apply in the same way
That is well over 100 size and depth combinations before anyone cuts anything.
The flexibility most people miss: Thermoformed depth
Thermoformed cases are listed by footprint, but the depth is not fixed. Each model is available in a minimum depth of roughly 3″ in any increment up to the maximum listed for that size. In practice that means the 40 footprints behave like a much larger matrix, and a lot of products that look like they need a custom tool land on a standard one once you adjust the depth. The other lever is the foam, not the shell
A standard shell with a fully custom die-cut foam interior is the most common solution we supply, and for good reason: the foam is what actually holds your product. The shell just has to be big enough and tough enough. Getting the interior exactly right matters far more to how well the equipment survives than whether the outside dimensions were drawn specifically for you.
When a custom mold is genuinely worth it
- Nothing standard fits, in any family, at any depth
- The case is part of the product and its exterior has to be specified
- You need a feature that cannot be added to an existing shell
- Your volume is high enough to absorb the tooling — for a custom Blow Molded tool, the minimum recommended production run is around 1,000 pieces
If you are in that territory, the tooling is an investment rather than an overhead, and the cost breakdown shifts accordingly.
How to check where you stand
Measure the whole kit, not just the largest item, and allow for foam on every side. Then compare against the charts — but read them carefully, because the families quote dimensions differently.
